I have a new gasket on the way along with gear oil. Was out cruising with my wife and daughter and and noticed a little noise I suspect coming from the Torsen. But they’re known to make noise. It's not to bad as long as you stay organized.
Just doing a stock rebuild would not be to bad but when you start doing mods you definitely have to pay attention.
When you start getting into blocking shift valves, deleting accumulators, separator plate drilling, clutch clearances ect you have to pay attention and know what you're doing because everything will affect shift timing.
In a 4L60E the 2-3 shift is very critical. The 2-4 band has to release at the exact same time the 3-4 clutches are engaging.
Your car a A4 or M6 ?

I'd probably not attempt it myself, I don't have the skills for all of that.
It's an A4 2.73 gear car. I know a Yank 3600 would really wake it up but that's not in the cards at this time. I know people scoff at the 2.73s but they're not as bad as I thought.

Is this because the 4L60E has a low first gear and makes up for such a high gear?

My car was originally a 2.73 car. Now it has 3.73's.
If I could do it over I would have just kept the 2.73's because when you add a converter there are almost no gains to changing gears in a automatic.

Correct, it has a 3.06 first gear.
The biggest issue with 2.73's in a 4l60e is the 1-2 where it goes from a 3.06 first to a 1.62 second which with a stock converter and 2.73's the shift extensions are just awful but all that can be cured with a nice big loose converter.

Yes, 12" 1800
Ideally for a stock Ls1 a 9.5" 3600-4000 is perfect

I'm old school and can't wrap my head around a 4000 stall being ideal for ANYTHING stock. I had a 78' Caprice Classic 2 door from 1987-1994 and it had a built 406 s/b w/Edelbrock Perf RPM, 780 Holley, Dart heads w/ 2.05-1.60 SS valves, double roller, Ultradyne hydrolic cam 507/531-296/304 duration, 10:1 flat tops, TH350 w/10" 4000 stall & shiftkit and 4.88 geared rearend. Street raced it from 1992-93 with that set up and it did VERY well. After I sold it to my ex-boss at the time he let me make a "legit" pass and it ran a 12.3@107 mph. Launching at the dragstrip was amazing because it look advantage of the Koni front drag shocks, no sway bar and V6 coils and rear drag shocks and 295/60/15 M&H Race Masters. I had all that on a street car
