How much margin do you guys usually allow yourselves with the pads and backing plates? For a 7 inch pad would you use a 6 inch or 6.5 inch backing plate?

If it goes to the edge of the pad you could use a 6.5" bp. If it doesn't, use a 6" bp. Also physically measure the diameter as some backing plates are smaller.

Here's an article I wrote that also shows you an idea of what the safety margin for a backing plate is to a foam pad.
5" and 6" Backing Plates on 6.5" pads (Pictures to show safety margin) (http://www.autogeekonline.net/forum/questions-about-porter-cable-7424xp-7424-7336-griot-s-meguiar-s-dual-action-polishers/20620-5-6-backing-plates-6-5-pads-pictures-show-safety-margin.html)
You can find this along with other picture rich articles in my list of articles in my Sig Line
